OK Gordo I converted to 48v today cart was awesome for about an hour. Ran it about a mile to a friend house all was good. Headed home and as I pulled in the drive smelt something burning. Flipped the seat tha negative post on the last battery had melted terminal and the bolt was on the next battery over and melted the battery case. I guess I'm going back to 36v for now any idea on what happened? Or was it just to many amps from a 500 Alltrax controller?

A melted battery terminal is usually caused from a bad, loose or dirty connection. Are you sure the lug is crimped or soldered properly on that cable?

I could not pull them loose with pliers so I would think it was good. all new wire and connectors. All the terminals got hot. I nned the cart tomm. so I converted it back to 36v In the process found all terminals had gotten hot. Lead had softened enough to bond cables to them.

Melted terminals is usually a sign of corrosion, or loose connections. Since you are reporting ALL cables are getting hot, let's talk about cables. What kind/size wires are you running?

4 gauge crimped and soldered by me. I am doing lift kit this weekend. I was thinking of trying to patch the hole in the casing on one battery and resolder the bolt back on the other one this week. Then remake the cables to be safe and test it out for atleast 1 hour on the jack and see if anything gets hot. I do not have to have the cart again until weekend after next. ( both damaged batteries still test good) Anything else ya'll can think of?

Man just relized how stupid I am. I had 2 roles of wire both 4 gauge. One was left over from running 240V to my pool equipment and one was for the cart. Just walked out and relized I grabbed the wrong one and just now caught it.
